Lightweight Concrete Block Manufacturing Process: Satara Plant Guide

Lightweight concrete block manufacturing process plant layout

The lightweight concrete block manufacturing process is an advanced engineering cycle that transforms silica rich raw materials into high performance structural blocks. Unlike standard concrete production, which relies on heavy aggregates and simple compaction molding, AAC manufacturing utilizes chemical aeration and high pressure steam curing. In this guide, we break down each step of the manufacturing process.

Step 1: Raw Material Preparation and Slurry Grinding

The process begins with raw material milling. Sand or fly ash is mixed with water and fed into a ball mill, where it is wet ground into a fine slurry. Maintaining high ball mill efficiency is crucial, as the silica particles must reach a specific surface area of 3,200 to 3,600 cm²/g to participate effectively in the downstream chemical reactions. The resulting fly ash slurry is pumped into large storage tanks equipped with continuous agitators to prevent settling.

Step 2: Batching, Mixing, and Dosing

The stored slurry is weighed alongside cement, quicklime, and gypsum based on a precise slurry mixing ratio. Typically, the solid binder recipe consists of sixty five percent fly ash, twenty percent cement, ten percent quicklime, and four percent gypsum. These ingredients are fed into a high speed mixer where water is added. Right before discharging the mixture into the casting mold, a trace amount of aluminum powder slurry (less than one percent) is added as the aerating agent.

Step 3: Casting and Pre Curing (Aeration)

The fluid concrete mixture is discharged into large steel molds. Once in the mold, the aluminum powder reacts with the calcium hydroxide released by lime hydration. This reaction generates microscopic hydrogen gas bubbles, causing the mixture to rise to twice its original volume within 120 to 180 minutes. This chemical expansion creates the uniform cellular air pocket structure that gives aerated concrete its lightweight and thermal insulation properties.

Step 4: Precision Wire Cutting

Once the concrete block cake achieves a semi solid consistency, the mold walls are removed. The cake is transported to the cutting line, where high tensile steel wires cut it vertically and horizontally into precise block dimensions. Because cutting occurs while the material is still in a soft state, waste scrap is easily recycled back into the slurry mixer, ensuring zero raw material wastage.

Step 5: High Pressure Autoclave Curing

The cut blocks are loaded onto curing cars and rolled into the autoclaves. The autoclave curing time is 10 to 12 hours under a steam pressure of 12 Bar and a temperature of 190 degrees Celsius. This intense hydrothermal environment triggers a reaction between silica and calcium oxide, forming Tobermorite crystals. This crystal lattice gives AAC blocks their high compressive strength and dimensional stability.

Conclusion: Automated Production Standards

Understanding the exact chemical and mechanical stages of the lightweight concrete block manufacturing process helps plant owners optimize material inputs and cycle times. Working with an experienced turnkey supplier ensures that the batching scales, mixers, cutting machines, and steam boilers are properly balanced to maximize daily plant output. Balaji Machines designs and commissions fully automatic plants that guarantee consistent, high performance block production.
